I noticed a few weeks ago that the vents were not completely closing on the bottom of the kettle when using the handle. It didn't look as if the sweeper was bent. When the grill was cold, I could reach in with my hand and move the blades enough to fully close the vents, but obviously that's of little help.
I installed a replacement set, and still the same issue. The handle doesn't close it all the way, but there is enough play that I can do it by manually moving the blades.

That would drive me insane, for sure. If nothing else, I think you could just take off the handle and bend the arm enough that it would close the vents all the way? That's all I've got.
We may need to start the WOBSMCS (Webers are Build Sloppy Mutual Commiseration Society). The ash catcher works on mine, but the upper vents aren't tight.
Silly question, but you sure you put everything together correctly? It’s bee a while since I had mine apart, but if I’m remembering correctly I thought there was a way you could potentially assemble everything “out of phase” if you did it wrong.
To me that appears to be too uniform to be a manufacturing defect. You would think there would be a lot more noise on the forums if that were the case.
I've owned my Weber Master-Touch for a few years now using it for all types of cooks. While cleaning it today I looked closely at the vents and took a picture of how the covers actually scrape the edges of the kettle making it a tight fit.
As others have suggested you may just need to remove the sweeper and bend the blades slightly.
